A cross screen system is a critical first line of defence in any water intake, wastewater treatment, or marine ballast system. It removes debris, rags, and solid waste before they reach pumps, valves, and downstream machinery. When a cross screen unit is left worn, corroded, or out of alignment, the result is reduced filtration efficiency, increased load on downstream equipment, and a higher risk of unplanned shutdowns.

At Marine and Industrial Solutions LLC (MI Solutions), our workshop team recently completed a full overhaul of a cross screen system new shaft, new lamella plates, a fully serviced gearbox, complete blasting and repainting, and a full run test before handover. This post walks through what a complete cross screen overhaul involves, the signs that indicate a unit needs attention, and how our marine and industrial mechanical engineers in Dubai restore these systems to full working condition.

Whether your facility operates a step screen, bar screen, or any cross screen filtration unit, this is what a proper workshop overhaul looks like.

What Is a Cross Screen System and Why Does It Matter?

A cross screen system, also known as a step screen or climber screen, is a mechanical filtration unit used to remove solids and debris from incoming water or wastewater. The assembly consists of interlocking fixed and moving lamella plates that interleave with one another, driven by a gear motor and shaft. As the moving plates step upward, trapped solids are lifted and conveyed out of the flow.

These units operate continuously, often submerged in harsh, abrasive, and corrosive conditions. Over time, this leads to wear on the shaft, fouling and erosion of the lamella plates, gearbox wear, and surface corrosion across the entire frame. A cross screen system that is not serviced on schedule will gradually lose filtration efficiency, allowing debris to pass through and placing additional strain on downstream pumps and equipment.

The consequences of a worn or failed cross screen range from pump blockages and increased maintenance costs to complete loss of filtration and unplanned process downtime.

Warning Signs Your Cross Screen Needs a Workshop Overhaul

Do not wait for a complete failure. These are the indicators that a full overhaul is overdue:

  • Visible corrosion, pitting, or rust on the frame and lamella plates
  • Worn, bent, or damaged shaft causing misalignment
  • Gaps or fouling between lamella plates reducing screening efficiency
  • Excessive noise or vibration from the gearbox or drive motor
  • Gearbox oil leaks or overheating
  • Debris and solids passing through to downstream equipment
  • Frame distortion or structural cracking from long-term wear
  • Reduced stepping motion or jamming of the moving lamella set

Our Complete Cross Screen Overhaul Process

MI Solutions follows a structured workshop process on every cross screen overhaul. Here is what that looked like on this project:

Step 1

Receipt, Inspection & Full Disassembly

On arrival at our workshop, the cross screen unit was fully assessed before any work began. The frame, lamella plates, shaft, and gearbox were inspected for wear, corrosion, and structural damage. The unit was then completely dismantled the lamella assemblies, drive shaft, gearbox, and frame were separated and laid out for individual inspection.

All components were cleaned and degreased to allow proper inspection of wear, corrosion, and dimensional condition ahead of the refurbishment stages.

Step 2

New Shaft Manufacture & Fitting

The original drive shaft was found to be worn beyond serviceable limits. A new shaft was manufactured to the correct dimensions and tolerances, ensuring proper fit with the gearbox coupling and lamella drive mechanism.

Correct shaft alignment is essential for the stepping motion of the cross screen the fixed and moving lamella sets must interleave smoothly without clashing or binding. Our in-house machine shop in Dubai manufactured and fitted the new shaft to precise specification, avoiding long lead times for imported spares.

Step 3

New Lamella Plates Installed

The original lamella plates fixed and moving showed significant erosion and fouling from years of continuous service. A complete new set of lamella plates was fabricated and fitted, restoring the correct gap and spacing required for effective screening.

Each lamella plate was individually checked for fit and clearance during assembly to ensure the fixed and moving sets interleave correctly across the full width of the screen, with no risk of jamming or clashing during operation.

Step 4

Gearbox Servicing

The drive gearbox was fully stripped, inspected, and serviced. Internal gears, bearings, and seals were checked for wear and replaced where required. The gearbox housing was cleaned and refilled with the correct grade of oil to manufacturer specification.

The motor and gearbox coupling was checked for correct alignment with the new shaft, ensuring smooth power transmission to the lamella drive mechanism without excess vibration or load on the bearings.

Step 5

Blasting, Painting & Frame Restoration

The entire frame and structural assembly was grit blasted to remove all corrosion, old paint, and surface contamination back to bare metal. Any structural wear points identified during blasting were repaired before the frame was repainted with a protective marine-grade coating suited to long-term exposure in wet and corrosive environments.

This step is essential not only for appearance but for protecting the structural integrity of the frame and extending the service life of the unit before its next major overhaul.

Step 6

Final Assembly, Run Test & Handover

With the new shaft fitted, new lamella plates installed, gearbox serviced, and the frame fully restored, the unit was reassembled as a complete system. Our technicians carried out a full run test, confirming smooth stepping motion of the lamella sets, correct shaft rotation, gearbox performance, and overall mechanical integrity.

Once the run test confirmed correct operation across the full cycle, the cross screen system was handed over in perfect working condition, ready for reinstallation and continuous operation.
